So, I know this has been a long time coming but I have actually done something constructive on my suzuki today, cutting and welding!!!! First thing first, I chopped out the rusty sill -

Then I was going to weld some metal in, but I didn't have enough, I did have an old DVD player body though and that donated some metal to make a patch in the front drivers side arch - the spot in question had a rotted steel rectangle over it, the rectangle long gone you could see straight into the cavity between the panel skins, so I patched as best I could,

"Holy pigeon shit batman'

Fixed, not perfect but will do for now,

I only made a few mistakes,

A little arc eye, a burnt finger and a blister on my thumb from the tin snip hinge!

So back to my sills, what thickness metal do I need to fix it?

I usually use .8/1.0/1.2mm cheap enough for a sheet from a metal supplier so I would just buy a sheet, much better to work with.

I was using 1.5, bit trickier to weld to body panels, but I managed. Ideal for floor and bulkhead panels.

It's not too easy to work with curve/roll/fold but I solved that by finding an excellent sheet metal fabricators at very good prices.

Hoping it will also last longer as it will take longer to rust through, lol.

I do sometimes use 1.6 depends what part of the body I'm working on, generally try to match the thickness of the existing panel.

Or sometimes just depends what sheet I have lying around at the time :lol:

Electrical panel doors are the one. Never walk past a metal skip at work without having a peer in for a few of those bad boys. Come in a range of thicknesses too.
